Airless vs tube for sunscreen:
dose, UV protection, cost and MOQ.

Every sunscreen brief eventually reaches the same fork: the airless bottle that protects the formula and meters the dose, or the tube that costs a third as much and ships at a third of the minimum. Neither is wrong. This guide puts the two side by side on the five things that decide it — dose, protection, cost, MOQ and lead time — so the choice is made on numbers.

Short answer

Choose an airless pump bottle when the SPF carries oxygen-sensitive actives or the brand sells a metered dose: a one-way piston with no air return, dose repeatable to ~0.05 ml (single stroke ±15%, 50-stroke average within 5–10%), near-zero residue — at 2–4× the unit cost of a lotion pump, ~10,000 pieces MOQ and 20–30 days. Choose a five-layer EVOH or ABL tube for face, body, travel and sport SPF: barrier by structure (OTR 0.2–1.2 against 150–300 for mono PE), the lowest unit cost of any format (≈ USD 0.15–0.60), 5,000–10,000 per SKU with 3,000 sometimes negotiable, and 15–20 days. Both must pass the 48°C / 30-day compatibility hold and a −0.08 MPa leak test.

Dose: metered or squeezed

An airless pump fixes dose by pump diameter, stroke and spring force. Once set, output is repeatable to about 0.05 ml, verified by the standard method — prime with 15 strokes, weigh, press 50 strokes, weigh, divide by 50, repeat three times — with single strokes inside ±15% and the run average within 5–10% of the specified dose. For a face SPF where the brand wants to say “two pumps is your face”, that is the whole product. A tube has no dose control; the bead size is set by the orifice and the user’s squeeze, which is fine for body SPF where the customer applies generously anyway. On thick mineral SPF (2,000–50,000 mPa·s), a standard airless must be specified as a high-viscosity pump and verified on the actual bulk: priming ≤10 strokes non-aqueous, output ≥90%. Protection: piston or barrier

The two formats protect the formula by different mechanisms. Airless excludes air by design: each stroke expels product and blocks air from flowing back, so atmospheric pressure pushes the piston up behind the product and the bulk never meets oxygen until the last dose. A tube protects by wall structure: a five-layer PE/tie/EVOH/tie/PE co-extrusion passes roughly 0.2–1.2 units of oxygen against 150–300 for a single-layer PE, and ABL passes less still. For a plain SPF emulsion either is enough; for an SPF that carries vitamin C, retinol, peptides or plant extracts, airless or EVOH/ABL are the only two honest answers, and mono PE is not on the list. Both are confirmed the same way — the actual bulk in the actual component at 48°C for 30 days — because ester-based filters attack SAN and acrylic and swell standard gaskets regardless of format. Cost: 2–4× versus the lowest format

An airless bottle is inner, outer, piston, pump group and collar; a tube is an extruded sleeve, a head and a cap. That is the whole cost story. Indicatively, airless formats run USD 0.50–2.00+ per piece and 2–4 times a standard lotion pump on the same volume; tubes run USD 0.15–0.60 by diameter, laminate and cap, with a one-off plate charge of about USD 28–45 per design. Sprayed colour is a 2,000–5,000 per-shape set-up on either; metallising the airless collar moves that part to ~10,000. On a 50 ml face SPF the pack cost difference is often the difference between a mid-market and a prestige retail price — which is exactly the decision the brand is making. MOQ and lead time

Airless sits at an indicative ~10,000 pieces on a stock shape because every sub-component has its own line and minimum; some stock lines go lower, but plan against 10,000. Tubes are extruded to order at 5,000–10,000 per SKU, with 3,000 sometimes negotiable on a stock body and diameter, and ±10% over/under delivery is industry practice. On time, airless is 20–30 days (30–40 sprayed) and tubes 15–20 days from sample-tube approval — but for sunscreen the 30-day compatibility hold governs both, so a realistic programme is 30–45 days either way. Is an airless bottle better than a tube for sunscreen?
Better at two things: excluding air, because the one-way piston means the bulk never meets oxygen until the last dose, and metering, with output repeatable to about 0.05 ml. A five-layer EVOH or ABL tube protects nearly as well by barrier structure, has no dose control, and costs a fraction. Does a tube protect a sunscreen formula from oxidation?
A five-layer PE/EVOH tube does — oxygen transmission roughly 0.2–1.2 units against 150–300 for single-layer PE — and an aluminium barrier laminate does better still. Single-layer PE does not and is reserved for mineral bulks. Whichever structure is chosen, the actual bulk sits in the actual tube at 48°C for 30 days before production, watched for colour and odour change.
